Outdoor Sectional Buying Guide: Sizes, Materials, and Layouts

An outdoor sectional is the biggest furniture decision most patios will carry. It sets the conversation zone, dictates the traffic path, and cannot be pushed aside when you want the floor space back. Get the footprint, frame, and foam right and it lasts a decade.

This guide covers L-shape, U-shape, curved, and modular configurations, how to measure a footprint against your patio, what construction survives weather, and what each tier costs in the US, Canada, Australia, and New Zealand.

The Four Outdoor Sectional Configurations

The shape decides where a sectional can go and how many people it seats.

  • L-shape. Two runs meeting at 90 degrees, joined by a corner unit. The most space-efficient shape, because it uses two edges and leaves the middle open. A workable L needs one run of at least 84 in (2,135 mm).
  • U-shape. Three runs opening on one side. Seats six to nine and suits a fire table, but it consumes three edges, so anything under about 12 by 12 ft (3.7 by 3.7 m) feels cramped.

Lay the footprint out with painter’s tape and walk it, then measure the route in: door width, lift dimensions, stair turns, and any gate. A 90 in (2,290 mm) corner section will not pass a 32 in (810 mm) doorway.

Frame Construction: Aluminium, Steel, Wood, and Wicker

Powder-coated aluminium is the default correct answer for outdoor seating. Look for 6061-T6 or 6063-T5 extrusion with a wall thickness of 1.2 to 2.0 mm (0.047 to 0.079 in). At 2.7 g/cm³ it is a third the weight of steel and does not rust. Specify powder coat at 60 to 100 µm to AAMA 2604 or 2605 criteria, and twist a bare frame: if it racks, the wall is too thin.

Powder-coated steel costs less and is about 2.9 times heavier by volume. It is not automatically worse furniture, but it rusts first at weld heat-affected zones and scratches, so galvanising under the powder coat is the minimum.

Frame cross-sections. Aluminium carries the same load as steel with a thinner wall and about a third of the weight. Steel’s failure mode is corrosion at welds and scratches. Wicker is a skin, so what matters is what is underneath it.

Cushion Foam and Fabric: What Actually Survives Weather

Conventional polyurethane foam has membranes between its cells that hold water by capillary action, so a standard cushion soaked in a storm stays damp for days. Reticulated, or open-cell, foam has those membranes removed, leaving a lattice that water and air pass straight through.

Why foam type decides how long a cushion lasts. Standard foam holds water in the membranes between cells; reticulated quick-dry foam drains in minutes. Water left in standard foam expands about 9 percent as it freezes and crushes the cells permanently.

Solution-dyed acrylic is the reference fabric. Pigment is added to the polymer before the fibre is extruded, so colour runs through the whole fibre rather than sitting on a dyed skin, and it is cleanable with diluted bleach.
